Stencil Material Comparison: Mylar vs Polypropylene vs Vinyl vs MDF vs Plywood

Most stencil buying decisions come down to one question: how many times will you use it, and on what surface. Everything else follows from that.

Here is how the five materials we cut actually compare, and which one we would order for your job.

Mylar, and why it is the default

Mylar covers most jobs, and both thicknesses cost the same, so the choice is purely about the work.

7.5mil (0.19mm) is flexible. It wraps a cup, sits down onto a domed cake, follows a curved wall. It holds fine detail well because a thinner sheet means a shallower cut edge and less shadowing when you spray. Trade-off: it creases if you are careless, and a crease is permanent.

14mil (0.36mm) is roughly twice the strength. It lies flatter, resists bending, and takes far more handling. This is what to order for anything you will use repeatedly on a job site, or with a spray gun where the stencil needs to stay put. Trade-off: it does not conform to tight curves.

Both are translucent, which matters more than it sounds — you can see the surface underneath to position accurately. Both clean with warm soapy water for water-based paint or a suitable solvent for enamels and aerosols.

Rule of thumb: if it goes on something curved, 7.5mil. If it gets used more than a handful of times, 14mil.

Polypropylene

Thicker and tougher than Mylar, and more chemically resistant. It shrugs off solvents that would eventually haze Mylar, and it tolerates being thrown in the back of a vehicle.

It is supplied in sheets rather than rolls, so the maximum is 2200mm x 1240mm — a hard ceiling, unlike Mylar which is continuous in length.

Choose it for industrial marking where the stencil lives a hard life and edge crispness matters less than survival.

Adhesive vinyl

The only single-use material here, and the only one that sticks down.

That adhesive is the whole point. It gives the crispest edge available because there is zero gap for paint to creep under, and it conforms to surfaces nothing else will manage — corrugated iron, textured render, curved tanks, brickwork.

Choose it when the surface is irregular, when you need the sharpest possible line, or when it is a one-off and reuse is irrelevant. Do not choose it for anything you want to keep.

MDF and plywood

Rigid boards, for jobs where flexibility is the enemy.

MDF is flat, stable and cheap for its size. It suits large floor marking and repeated identical work where you want the stencil to stay perfectly flat without taping every edge. It does not like moisture — keep it dry and it lasts a long time; leave it in the rain and it is finished.

Plywood is the more durable natural option, tolerates damp better, and takes rough handling. Slightly more character in the surface, which some people want for craft and timber work.

Neither conforms to anything. On a surface with any curve or texture, a rigid stencil lifts and paint runs underneath.

Two things that apply whatever you choose

Maximum size depends on the material. Mylar is cut up to 1400mm wide and continuous in length, because it comes on 1400mm x 120m rolls and our bed takes the full width with a pass-through. Polypropylene tops out at 2200mm x 1240mm. MDF, plywood and vinyl vary by sheet — ask before ordering. Anything larger is tiled across registered sheets with alignment marks cut in.

Minimum bridge width is 1.8mm regardless of material. Bridges are the connections that stop the centre of an O falling out, and below about 1.8mm they fail in handling and cleaning rather than in the machine.
