Alphabet Stencil Sets: Choosing Letter Height by Job

For most marking jobs, buy the alphabet set at the letter height you need to read from where you will be standing, then pick Mylar unless the surface is flat and the stencil will be used hard. Each letter in our A to Z set is cut as its own stencil with a solid border, so you place one letter at a time and space the word by eye or with a chalk line. The heights run from 100 mm to 1,100 mm in commercial Mylar. The rest of this post covers how to choose a height, why Mylar is our recommendation, and what changes once a set ships as more than one sheet.

Why one letter per stencil

A word cut into a single sheet looks efficient until the letter spacing is wrong for the job. Crate ends, drums, kerbs and concrete floors all have different usable widths, and a fixed word forces a fixed layout. Cutting each letter as its own stencil lets you set the spacing to the surface. The solid border around each letter is the overspray margin: it catches spray so the next letter and the surface around it stay clean.

Choosing a height

Start with the longest distance someone will read the marking from, not with the space available. A 100 mm set suits small items you handle at arm's length: tool boxes, pipe ends, crate corners. A 200 to 300 mm set suits cartons, pallets and equipment you read from a few steps away. Warehouse and yard marking is a different problem, because the reader is often moving, so the larger sizes earn their cost. The set runs up to 1,100 mm in Mylar, which is sized for floor and wall signage as well as crates.

Two practical checks before you order. First, count the letters in the longest word you expect to paint and multiply by the letter height plus a gap. If that figure is wider than the surface, drop a size. Second, remember that every letter needs clear surface around it for the border, so a word that only just fits in letter widths will not fit once the borders are placed.

Bridges in a stencil alphabet

Some letters have enclosed shapes. O, A, B, D, P, Q and R all have a counter, the enclosed area inside the letter. If the laser cut a full outline around a counter, the middle would drop out the first time you lifted the stencil. Stencil lettering solves this with bridges: small ties that hold the counter to the sheet. The bridges show up as small gaps in the painted letter, and that is the correct result, not a defect. If you want to see where they go and why, read Why Stencils Need Bridges, and Where They Go.

If a gap in the painted letter bothers you on a specific job, you can close it afterwards with a brush, or you can order custom wording instead (see below).

Mylar or rigid board

The set is offered in two material families. Commercial Mylar (0.35 mm) is translucent, flexible and reusable, and it is the one we recommend. Being translucent, you can see the surface through the sheet and position each letter against a line. Being flexible, it follows a curved drum or a slightly uneven slab. MDF or plywood (3 mm) gives you a rigid board in sizes up to 1,000 mm letters. Rigid boards suit flat surfaces, where a board that does not flex is an advantage. If you are unsure, our material comparison guide sets the options side by side, and How Long Do Mylar Stencils Last? covers pulls.

When a set ships as more than one sheet

Sets at 400 mm and above ship as multiple sheets. Plan for it: you will receive the set in several pieces, not one sheet. Lay the sheets out on the floor before you start and identify each letter, so you are not hunting for a P halfway through a job.

Applying large letters

Tape the stencil down along the top edge first, then smooth outward so the sheet lies flat. Spray in light coats from a slight angle rather than straight on, which reduces the paint that is pushed under the edge. Lift the stencil straight away from the surface and wipe the underside before moving to the next letter, so wet paint does not transfer to the next placement. Take the same care with a roller as with a can: load it lightly and roll away from the edge of the cut. The solid border helps here, because paint that travels past the letter lands on the border, not on the surface.

When you need your own wording

The alphabet set is the right tool when the words change from job to job. If the wording is fixed, a custom stencil is easier to apply, because the whole word is in one sheet with the spacing already set. For short custom text, the Custom Text Stencil Designer lets you enter the wording online. For a logo or artwork, upload it through our custom stencil page.

Order the set

The full range of heights and materials, with current prices, is on the Alphabet Stencil Set A to Z page. Choose the height first, then the material, and the right variant follows from those two decisions.
